356/912 alternator conversion

After what seems like many months of work I have now completed my 356/912 alternator conversion shown here on my 63 sc engine. I decided I wanted to go 12v with my 356 restoration and thought it would be good to use a vw 12v alternator with a built in regulator. These items are available brand new of the shelf at a reasonable cost and far better than a dynamo. Also the small diameter dynamos are getting hard to come by. My first intention was to machine an existing 356 generator stand or maybe even use a vw stand and modify it to work with the porsche engine. After studying both items I came to the conclusion this would not be possible but I had already bought the new alternator so I thought I had to do something. In the end I decided to make a sand casting pattern and have one cast in aluminum. I have made 1 or 2 sand casting patterns before but never a split pattern with a separate core. I tried to keep the pattern as simple as possible so that it would only have one split. The picture below shows from left to right. The pattern, the core and the core box. The core is the hollow part of the final casting

After the casting comes back from the foundry it requires machining

The next problem was the extra length of the alternator compared with the original dynamo. This meant in order to get the fan belt pulley to line up with the crank pulley it was necessary to sink the alternator further back into the fan shroud. This required a custom made fan backing plate which you can see in the picture showing the components in the kit

This next picture shows the custom made fan hub (left) next to the original (right). This is needed so the fan can be located closer to the back of the alternator and in the correct position in the fan shroud

This whole project was a lot of time, effort and expense for a one off so I decided to make 10 extra kits to sell on. The kit shown above contains all the parts needed for the conversion including a brand new alternator. I'm selling it at £350 so if you are interested let me know. I will also be selling them on ebay in the coming weeks. It may take several months to sell all 10 but I think when they are gone that will probably be it as each kit takes a lot of hours to produce. The kit is designed for the later 356/912 engine with the large oil breather can although I have made an adaptor so it can be used with the early 356 flip top oil filler shown in the picture below.

This is a solution but I don't think it looks as factory as the later style oil breather can. It also requires a lot of machining to make and I will have to sell at an extra £25. I would suggest locating a later style oil breather can and using that on the early engine
Well there it is. I do know that I'm not the first person to do this and there is a kit available in the US but as far as I know there is no UK supplier. I would be interested to here your thoughts on it as it is difficult for me to judge the demand for this product. All I know is I wanted one enough to put all this effort in so fingers crossed 10 other people do too

Hi Jay,

great project !
I can see a demand for this and i'm sure you'll move 10 kits, the price is quite high but i can see why, + what's the alternative ?
My dynamo is ok at the moment and if it went wrong i'd probably go for a rebuild, but i guess it's more appealing for someone doing a 6-12v conversion.
Have you got that shell in paint yet ?

Good luck , Nick.

Very cool!

Just building up the 912 case and heads that should find their way into my A very soon. Will seriously consider your kit as i've stubbornly fought against a 12v conversion but am seriously sick of trying to start the bustard after long breaks.

Will be in touch after i've worked out the engine cost so far and can hide a bit more (mrs C is sure i've spent almost £200 so far... tee hee!)

Jason,

Well done indeed. A man after my own heart who can machine as well as put together. It looks really great your work. I have spent many moons getting my 6volt system to work like it did 40 years ago and it is now fine but of course 12 volt has to be more reliable I think if you leave the car alone for a while. My battery conditioner though has made a big difference to the 6volt performance.

If the rest of your car ends up looking like your engine then it will look without doubt really super. Great photo's!

Hi Jason, that's a killer piece of kit and ticks all my 12v requirement and charging boxes. I gotta have one! Please PM me with all your details so I can get a cheque in the post to you before they all go. And what about post and packing or are you near. I flit between Heathrow and Gatwick all the time and get up to Wisbech Cambs once a month. Look forward to hearing from you.

Nice work, this is exactly the sort of thing I was looking at developing myself, looks like you've saved me a job.

Thanks very much for all the support. You may have seen I have now got this listed on ebay but I would prefer to sell direct to people on this site. Ingnatzcatz I will pm you my details and I'm sure we can work out some sort of collection as I live in watford but have a workshop in pease pottage west sussex. Cubist I'm actually getting married up at your neck of the woods on the 8th aug so I'm up and down that way quite a lot at the moment organizing stuff for the wedding. So if you do decide you want one let me know because we may also be able to sort something out. Nick in awnser to your question no I haven't got the car in paint yet because I got a little sidetracked with this project. Believe me I have really burnt up a lot of hours of my spare time on this one. Once again thanks to every one else for all the positive comments
cheers jason

Loving this conversion looks fantastics - a friend of mine has recently done this conversion but machined the existing porsche generator stand and made a custom crank shaft pulley to line everything up...here's a few pics:

hi 8urn. It looks like your mates done a nice job on that conversion. I can't quite see from the pics how he has managed it. The stand that he has used dosen't look like either of the porsche ones I have. Both the ones I have haven't got enough material in them to do the required machining without doing a lot of cutting and welding. I think he may have started off with a large diameter stand used on late 912s but I have never seen one up close so I couldn't say. That engine looks perfect in that car. I wonder how much work it is to get it to fit. It almost looks like it could be a factory option. Ive been looking for a nice drivable low light ghia for a while now and thought it would be cool to run it with my 356 engine until my 356 was finished.

Cheers - I'll find out from him what stand he's used I'm not sure on the full spec but I'll be doing it in the near future for my engine. With regards to the lowlight ghia go for it 8) - my engine is going in my 64 ghia:( I think they should have come from the factory like this!!)
