Pity nobody is 3D printing these parts by now.
Mine were rough in the same muddy corners, but all were rescued and working.

Very rewarding when done!

Repairs are progressing on the rears, now both patched up, blasted, machined out to suit the bulb holders and into primer.

Rather than use a tube as per Phil’s thread I thought I’d try opening the holes to suit the holders (approx 16mm) with a sheet metal step drill.

Worked ok, not perfect but does the job once you’ve trimmed down the original holder on the back.

I’m going to add a separate earth to the holders so I don’t have to rely on the housing as I’ve painted it to try and reduce future corrosion.

Next job is to paint silver with ‘chrome paint’ then glue the holders in place with more ‘super steel’ epoxy.

Fronts next, RH needs a little patch then clean up, machine and paint.

Oh and then fit them to the shell which is where I started!

I put some ‘chrome’ paint on the rears yesterday, I think just some bright silver wheel paint would be more reflective!

They look ok though (or will behind a lens anyway) and I’m putting LED bulbs in that will be brighter than the sun so who needs reflectors?

That light housing looks fantastic, brilliant skills Gary.

I am using double sided sticky tape for speed though.

And certainly wire coat hangers!

Front end alignment finally done! (With the aid of a sandbag to push the seals down)

Rear end lights not going so well so I’m taking a break from those light housings in case I throw one through a window...

What is the hang-up on the rears?

When I bolted up one of the newly painted rear housings my repair cracked as I’d thinned the epoxy too much trying to make it look nice... John M has some housings stored away he’s going to check out for me, maybe a better place to start.

After that many hours I nearly just bought some new ones, but they probably don’t fit either!

I’d kind of suspected my bonnet been made of filler and hope for the last 15 years since it was painted. And yes it is.

To be honest whilst filling over holes isn’t good practice it’s survived a very long time without breaking through the surface other than a couple of very small bubbles.

The 5mm thick layer on the A surface probably held the visible rust back for a while

My experience with the engine lid tells me not to even try and fix this as I’ll just burn hours then buy a new one anyway.

I did that corner repair 18 months ago, no joke, took a long time and it is not perfect now. A real test of MIG welding and patience.

Looked at the bonnet again today for half an hour, ground a bit more off and decided my original decision to replace was correct. It is the original panel though, so I will keep it.

When I got to the garage I noticed the RH headlamp had come off on the top. Weird.

Further investigation revealed the ‘its a bit tight’ when I built it up the other week was actually ‘headlamp bowl is pushed in at the top’


Guess it was damaged when being dipped as it’s the same wing and same lamp it used to have!

I pulled at it for a bit then realised there was only one fix, take the bowl out and sort it.



You can see where the lower edge is pushed back as this surface should be one plane top to bottom.


Some time later adjusting the wing shape and getting rid of the ex dipping process corrosive scum it went back together. New set of holes to plug weld just around from the original spotwelds I’d drilled out.



Now it has an even 3.5mm gap all round which is + 0.5mm compared to the new Porsche wing I’ve got. Thought I’d rather allow for a bit of paint build up than panic about it later.

It wasn’t what I’d planned to do today, but it went ok and I’m glad I found it before paint!

It’s a big box. Wonder what could be in it?
