Sh*t me Mark that's a bit rough isn't it. Brown behind that front bumper shock mount doesn't look good either.
Just keep plugging away but my initial thought was new inner wing rather than repair patches.

it's not that bad
That brownness at the front was what I've been aware of for ages - ill tackle that from inside the boot area as the outside is in better nick.
Although the bit at the top is bad its also localised - apart from the bits you can see everything else (on this side!) is sound

Not a great day.
Started making the first repair piece. Took 3 goes and I'm still not that happy with it. Had to knock it on the head mid-afternoon and take the kids out.
Decided I'll take the whole week off work if I need to so that takes the pressure off a bit. Tomorrow is another day.
Will post again tomorrow night hopefully with a bit more progress

Mark, I think you should consider taking it off the road for longer than a week or so and do a proper job on it. Giving yourself a week off work to do this kind of stuff is just asking for frustration and a half arsed job as you'll be rushing. Also the other side is surely going to be as bad.
You've already lost a day doing one repair piece that you are not happy with, you could have 5 more days like that and your week off is gone with no progress.
BTW it's rare that I offer such sensible advice.

So what's the alternative Nige? I can take this week off work and get it sorted. If it isn't sorted by the end of the week then it'll be off the road. If it ends up being off the road longer then this week is a good start; if I get it sorted then I'm back on the road.
I know the other side will be similar, but I'm leaving that for later.
I'll get it sorted and that part of the car will be solid again

You might find the other side is not as bad. It looks like its the oil cooler lines that have encouraged the corrosion, years of muck being trapped between the oil lines and inner wing.

First impression is the rust is quite severe but once you cut enough out to fresh weldable thickness the bigger (clean) hole is not so bad. Several well shaped patches and it will soon be solid again.
This week should fix that all back together!
This made me reach up into my inner wings yesterday, but solid as a rock, 24 years after removing the original front wings for the re-build then. The floor was the worst area....
The other side has the petrol filler bowl and I would also be worried about that area as a mud trap.
That side needed some patching on mine even all those years ago.
How did your car get through recent MoT's? That corrosion did not take place over the last 12 months!

Good luck with the repairs Mark. The advantage of repairs in that area is you don't have to be too fussy about the cosmetics which makes things so much easier. You can also use steel of a decent gauge that doesn't blow holes every two seconds!
Also as Graham says once you've cut back to a clean hole it looks so much better.

A better day today
Part of the problem with making the repair piece yesterday was trying to get the repair piece to sit flat on top of the rubbish that was underneath - it was hard to judge which bits were fitting ok and which bits needed changing.
This morning I decided to start by cutting it out
One I'd done that it was much easier to make it fit
Welded it (don't worry about the left hand side - that is going to butt against more new metal)
And cleaned it up
On to the next bit
And cleaned up
So now feeling a whole lot better about the whole thing. Tomorrow I should finish the top bit and maybe start on the middle bit (level with the footwells). The rot at the front looks to be where moisture has got in between the impact bumper strengthening and rotted it through to the inside. I don't need the impact bumper mounts so I'll cut most of them off and put new metal in there as well
On the MOT side of things I didn't know whether they'd check up there or not - I have the lokari wheel arch liners so it won't be easy for them to reach up there.
John I hope you're right about the other side - but after doing this side I'm comfortable doing it again if necessary.
The bottom of the A pillar is showing some staining so ill have to look at that. Bottom of the windscreen looks OK though.
